The automotive industry’s favorite futuristic design flex is causing a regulatory nightmare.
Tesla and 11 other automakers are recalling about 4.3 million vehicles in China over concerns that emergency door releases can be difficult to locate or operate, particularly when a vehicle loses electrical power. Tesla accounts for about 2.98 million of the affected Model 3, Model Y, Model S and Model X vehicles, according to China’s State Administration for Market Regulation, as reported by Reuters.
The recall comes as China prepares tighter rules for electronic door handles from 2027, turning a once-fashionable EV design feature into a broader safety and regulatory issue.
The scale of Tesla’s recall reflects how widely it has used flush, electronically operated door handles. Xiaomi is recalling more than 390,000 vehicles, while Leapmotor and Xpeng are recalling about 371,000 and 264,000, respectively, Reuters reported.
China is moving beyond recalls
The recall campaign is also a preview of a much larger change. China plans to ban hidden, electronically actuated exterior door handles from 2027, following a two-year review.
The push reflects growing scrutiny of vehicle safety as automakers increasingly rely on electronic systems and software. Flush door handles have become a common feature on EVs, with Tesla helping popularize the design. China’s new approach puts emergency access ahead of the clean exterior styling that helped make the handles popular.
Cui Dongshu, head of the China Passenger Car Association, described the recall as “an inevitable step” in the development of the electric vehicle industry, according to AP. He also said automakers were “being responsible” by moving toward a more reliable, “safety-first” approach.
A design tradeoff for automakers
The recall shows how a feature that looks simple from the outside can create a complicated safety problem underneath.
Electronic handles offer convenience and support features such as smartphone or NFC-based entry, but they depend on electrical systems that can be compromised during a severe crash. Mechanical emergency releases can provide a backup, yet their location may not be obvious to passengers or rescuers.
That creates a difficult tradeoff for automakers: sleek, technology-heavy designs can improve convenience and aesthetics, but emergency controls need to work when the vehicle’s other systems do not.
Software updates can make the current problem cheaper and easier to address. Sam Fiorani, vice president of research at AutoForecast Solutions, told Reuters that “Modern over-the-air updates reduce the costs and downtime associated with major recalls and even the physical work needed to be done will not be very costly compared to significant recalls of the past.”
Still, software cannot solve every mechanical or human-factors problem. China’s coming rules suggest regulators increasingly expect emergency door releases to remain obvious and usable even when a vehicle loses power.
The issue extends beyond China
The U.S. is also examining the safety of electronic door handles. The National Highway Traffic Safety Administration has investigated Tesla’s door-latching system and is considering new safety requirements.
NHTSA said Friday that automakers had not notified the agency of plans for a similar recall in the U.S., Reuters reported.
For Tesla and its rivals, the China recall highlights a broader challenge as more vehicle controls move from mechanical parts to software and electronics. Features designed for convenience and styling still have to remain understandable and usable when power is lost and normal systems stop working.
China’s 2027 rules suggest regulators are increasingly willing to make that emergency-access requirement part of the design itself.
